Focus on possible edge processing, by material and by sector

We are talking about ACM panels, aluminium honeycomb (AHC), but also HPL panels, fibre cement. Just how many times have we thought about how to hide the edges of these panels or how to face them? Today we finally have the right answer to solve this problem. Thanks to Alu Bender it is possible to process the edges of panels for architectural façades, interior design, the transport industry and visual communication. Yes, but how?

It is a fact: the edges of machined panels need to be improved in order to leave them “exposed”. Depending on the material in question and the intended use of the machined panel, the edge of the panel can be covered or a finish can be applied over it, adopting manual solutions. What do we choose and, more importantly, on the basis of what do we choose?

Think about the world of ventilated façades or the world of transport: what is the common denominator for panels exposed outdoors?
Aluminium or composite panels are necessarily exposed to the weather or natural elements, which can cause them to deteriorate.
Therefore, panels made of ACM/ACP, Pe Core, Mineral Core, Aluminium Honeycomb, Aluminium Corrugated Core, but also those made of solid aluminium, HPL or Fibre cement need to be processed in a specific way, according to the material characteristics and application context.
We started from here to design and manufacture Alu Bender, the multifunctional automatic bending machine for machining panel edges.

Edge processing of ACM / ACP panels (PE CORE and MINERAL CORE)
In the fields of Architecture, Transport, Interior Design or Visual Communication, “non-box” panels are processed as rectangles with sharp-edged edges, exposed to the elements and unattractive to the eye. Edge protection expands the use of panels into areas usually reserved for other materials. This is where Alu Bender mills the panel and bends the exposed skin, covering the core and protecting it from weathering. The edge bending radius is perfect for all types of aluminium composite panel.

Edge processing of aluminium honeycomb panels for the ventilated façade and transport sector
By milling and bending one of the two skins, Alu Bender improves the protection of the core from the weather and covers it from view. The bending radius at the edge is perfect for all types of aluminium honeycomb panels. In the transport industry, aluminium honeycomb panels are coupled by means of aluminium profiles to make partition walls. Flattening along the edges allows the panels to be inserted into ‘H’ profiles or assembled in pairs. Normally the flattening process is performed by presses that have limitations in the length of the panel to be processed.

What is the added value of Alu Bender here? The Alu Bender automatically performs continuous crushing by working on any length.

Edge processing of solid aluminium panels for ventilated façades
In this case, Alu Bender mills the panel and bends the pre-painted skin, covering the edge from view and weathering. The bending radius on the edge is perfect for all types of solid aluminium panel.

Edge processing of HPL panels, for ventilated facades, but also for interior design
Machining this material can result in obvious blade marks, chipping, edge dullness and sharp edges. The use of a machining centre improves the finish but causes a loss of productivity and high labour time costs. Alu Bender allows fast and perfect edge finishing with reduced machining costs and therefore without the use of a CNC. In a single machining cycle, it is possible to obtain a perfect finish of the edge surface and to smooth its edges.

Edge processing of fibre cement panels, for ventilated façades, but also for interior design.
Cutting with a circular saw requires further processing to chamfer the edges of the edge to prevent brittleness. The edge requires further manual treatment against moisture using a special liquid. In this case, Alu Bender chamfers both edges of the edge and automatically applies LUKO® liquid or similar in a single processing cycle.

Edge processing of corrugated aluminium core panels for ventilated facades and transport.
Corrugated or profiled aluminium core may not be treated for corrosion protection. Exposure to weathering can cause it to deteriorate. Here again, by milling and bending one of the two skins Alu Bender improves the core’s protection from the elements and covers it from view. The bending radius is perfect for all types of panels with corrugated or profiled aluminium cores.

It is precisely because of the verticality of the table that the Alu Ranger CNCs respond precisely to the actual needs of those working with composite panels, offering a great competitive edge, in terms of:

Patented technology for machining aluminium and composite panels
Our Alu Ranger CNC with Vertical Table boast several patents, the result of research and technological evolution,  which make the panel machining process more efficient. Starting with the vacuum sealing zones, made for panels, we find the first filed patent, which concerns the easy detachment of machined panels, preventing the pieces from falling during unloading. The integrated, numerically controlled extraction hood has also been patented, to ensure quality and cleanliness during high-speed milling, drilling and cutting operations, as well as patented multi-position extraction hood machining.

To further improve the machining process of these panels, we designed and built the Integrated Work Cell which automates the loading, positioning and unloading of panels, guaranteeing very high levels of productivity, thanks to patented technologies.

Edge enhancement is certainly another important aspect to consider for anyone machining ACM (PE and mineral core), aluminium honeycomb (AHP), aluminium corrugated core, HPL or fibre cement panels. Typically, these processes require manual working, thus with inefficient processes and no guarantee of repeatable quality.

What are the machining operations that enhance panel edging?

  • Milling and bending for aluminium composites (ACM, AHP), to hide the core.
  • Edge milling and bottom top chamfering of HPL and fibre cement panels, in order to eliminate imperfections and circular saw cut jaggedness.
  • Edge milling and double folding of aluminium honeycomb (AHC) panels, for joining the two skins mechanically.

So, let look at this operation more closely. Machines, such as spindle moulders with a driver, or CNCs combined with an operator’s manual skills, can be used for the bending operation. However, such processing is costly and offers no guaranteed quality. Let’s look at individual materials to better understand what the specific needs are and then evaluate the most efficient solutions with repeatable quality.

ACM, AHP, AHC panels:
The customer can mill the panels by freeing the skin to be bent via CNC. The problem is the manual bending of the freed skin, keeping the bending radius constant at 2 mm.

HPL, Fibre cement panels:
Cutting using circular saws (milling on CNC using slot mills is very slow and expensive, so cutting operations are often done with vertical panel saws that use circular saws) leaves teeth and machining marks, as well as sharp and jagged edges. On fibre cement, there is also the problem of pore sealing fluid, which must be applied manually with care, so as not to contaminate the sides of the panel.

What possible alternative solutions exist to achieve higher productivity and top-quality end results?
The only possible solutions on the market in terms of productivity and end quality are without doubt Alu Bender and Alu Doubler.

How to make pallet to CNC loading more efficient?

Composite material panel handling activities also involve the loading and positioning of the panel itself on the Machining Centre which are undoubtedly of key importance for customers who are looking to improve their machining process.

How can loading operations be performed?
There are some precautions to consider, both regarding personnel and to panel positioning. In fact, loading the panel from a pallet onto a horizontal machining centre requires two or more operators, and the ACM panel must be flipped, as it is generally placed on a pallet with the “side to be worked” facing downwards. Furthermore, we must consider that in the case of HPL and fibre cement panels, the load in question is extremely heavy for the operators involved.

Is there a more efficient solution that safeguards operators?
In this scenario, it became mandatory for us at Muratori Machines to think of and design a more efficient solution, in terms of time and resources involved, for composite panel loading operations. We created, developed and patented an automatic system – Alu Loader – that picks up the panel from pallets by lifting it and placing it back on its own structure.

How does this overcome operator and correct panel positioning issues?
The Alu Loader is designed to take the panel from the pallet and flip it so that the “side to be worked” automatically faces the Alu Ranger CNC tools. The pneumatic arms of this automatic loading system are able to lift heavy weights and handle them smoothly. Once the Alu Loader has lifted the panel and placed it in the correct position, it is picked up by the Alu Feeder, which is a system connected to the Alu Ranger‘s crossbeam, equipped with suction cups, and which enables the panel to be moved into position for machining on the Alu Ranger.

Summing up, what are the 3 main advantages of this system?

  • The panels are automatically positioned correctly: Alu Loader solves the problem of panels with the side to be machined stored face down.
  • Production space-saving: in a vertical position and to the right of the Alu Ranger CNC, Alu Loader occupies incredibly little space and enables direct pick up from pallets.
  • A single operator involved in the entire loading-machining-unloading process: Alu Loader has been designed and built for Alu Ranger so that, together with Off Loader – the patented automatic system for unloading panels machined by the CNC – it becomes an integrated work cell controlled by a single operator.

How can machined panel unloading operations be managed?

Working large composite panels such as ACM, HPL, and Fibre Cement, for example, requires special attention, especially in handling operations.

Specifically, in unloading procedures of machined panels in the Machining Centre, it is essential to ensure:

  • The unloading of pieces with no sliding.
  • Full unloading of the whole worktable in about one minute, so that the next panel can be machined continuously.
  • The option of feeding panels, after unloading, to the operator for inspection, cleaning and division of the machined panels.


How can panel unloading operations be managed?
Unloading operations can be manual or performed using single-panel gripping systems. Borrowing from other sectors, we can also count, among the possible options, more evolved systems, which, on CNC machines with a horizontal worktable, unload by sliding the panels on the worktable, with a high risk of damaging the good side, due to sharp shavings which have not been suctioned away.

Additionally, again on horizontal worktable CNCs, the operator may well be required to unload the workpieces by hand, leaning over the unloading table and walking around it. Not the most efficient working mode and most definitely a waste of energy.

Is there a more efficient solution?

Yes! It’s called Off Loader.
For CNC Panel Router with Vertical Table, we have developed Off Loader, a patented automatic system that solves all offloading problems.

The Off Loader is a vacuum table covered by a conveyor transpiring mat that picks up all the machined panels from the CNC in one go, with no sliding and without any programming. Thanks to the motor-driven conveyor transpiring mat, the operator can easily pick up the individual panels.

How does the Off Loader automatic panel unloader work exactly?
The unloading table tilts to align with the Alu Ranger machining centre worktable and hold the machined panels, thanks to the vacuum produced. It then returns to the horizontal position for unloading and the operator operates the conveyor transpiring mat to bring the workpieces towards him/her and thus complete unloading.

Who uses CNC to convert composite panels?
The professions and trades involved in façade cladding are many, and this article addresses those who more closely work with the materials and components that will form the building shell. Starting with those who work in the composite panel distribution chain, spanning facade builders and sheet metal workers, but also in the different Industrial sectors, Visual Communication or Transport Industry. 

Which composite materials do they primarily process?
These are the professionals that come most often in contact with ACM (Mineral/PE Core), solid aluminium, or AHP, Wood, HPL and Fibre Cement panels, to name the main ones.
These are the professionals directly involved in the conversion of panels, in Architectural projects, in Industrial and Visual Communication sector or in Transport Industry.
These are the professionals with whom we have been dealing for over 15 years, first and foremost by listening to their requirements.

What are these requirements?

  1. Software to automate key steps in the start-up of machining operations, thus moving seamlessly from Cad technical drawing to CNC;

The three Alu Ranger units –  Alu Ranger oneRAlu Ranger oneR PRO and Alu Ranger VGroove –  are designed and manufactured with the same common denominators, are distinguished primarily by their degree of daily productivity and flexibility for working different materials.

What features does a CNC need to meet customers’ needs?

  • A vertical structure, designed to take up 60% less space, both as a single machine and as a work cell for panel loading-machining-unloading.
  • A powerful spindle, a series of diamond tool kits for abrasive cores, such as mineral cores, and top-quality component parts that ensure greater precision and speed.
  • Aggregates with vgroove blade or cutter, featuring patented extraction hood and cutting direction-controlled axis, whereby V cuts or mills can be made at high speed, compared to slot mills.
  • A unit suitable for performing difficult cutting operations on HPL and Fibre cement, making this machine extremely efficient.
  • The option of equipping the machine with the Alu Loader+Alu Feeder automatic loading and positioning system and the automatic Off Loader system for unloading CNC-worked panels.
  • CAD-CAM software, developed in conjunction with our technicians, software house and working with customers around the world, which automates the process of importing machining files.

Therefore, compared to other horizontal Machining Centres, the Alu Ranger CNC with vertical worktable enables operators to save space, prioritise the ergonomics of panel loading and unloading operations, naturally optimising the cleanliness of the worktable and guaranteeing greater safety for the operator (the spindle works in such a way that in the event of ejection, there is no direct exposure of the operator nearby). Finally, compared to a horizontal unit, a vertical one is inherently more rigid, providing precise machining and vibration absorption during panel machining.

The time factor is also always extremely important to us and our customers. Thus, we have also focussed on optimising the setup of the machining centre once it arrives at the production site. Our machines can be defined as plug&play, as they are shipped assembled and ready for start-up.

Not just the panel surface: you can also machine edges with the Alu Ranger.

All Alu Ranger machines can perform milling and curve bending on ACM to improve edges and hide the core from view. This machining is called edge hemming.

Normally, ACM is used outdoors, but given some of its main features and edge enhancement, it is also an excellent material for interior finishing. Interior design for instance, both for the furnishing of homes and offices, as well as commercial environments.

Do you need to work several types of composite panels?

To be competitive and satisfy the façade cladding market or transport Industry and some different Industrial Sectors, technologies need to be capable of processing the various panels used. So far, so good.

Of course, each panel requires a dedicated procedure, the right tool kit and labour. How can we achieve this goal, when common technology only enables them to be machined at very low speeds and premature tool wear?

One solution would be to have several machines operating, each one dedicated to a specific machining operation, but this would multiply laborcosts and also space requirements. Productivity would certainly not be an issue, but it is clear that the cost would undermine the benefits.

Observing the needs of our customers working in construction, architecture and sheet metal working, we have conceived, designed and built a CNC capable of working different panels using a single system, which is both flexible and accurate, for the main materials used in Cladding, Transport Industry, Interior Design market or some different Industrial Sectors.
